Large bakery plants which are highly automated uses conveyors , material handling equipments and conveyors . Chain drives are frequently used in bakery plants for rollers , conveyors , band drives , blowers and chain for trays , bearings for rotating equipments .These equipments are always in contact with food raw or finished . Chances are there when they can contaminate the food items with lubricant if not done properly. To avoid this problem one can put food grade lubricant instead of conventional non- food grade lubricant or oil. Equipments were we can expect a food contact are mixers , molders , dividers , oven , packing machines and accessories like oil spray , milk spray ,flour sifters , screw conveyors , sugar grinders and biscuit grinders .spreading units , conches mixers ,laminators , depositors and gauge rolls. A lubricant qualifies as food grade when, in the event of a contamination, it is present in no more than 10 mg per kg of the foodstuff in question and must not cause any physiological hazard or affect the food's odor and taste in any way. Food-grade lubricants, such Shell Cassida, are special blends of base fluids and additives, and should be approved by the US FDA and registered by NSF International in the H1 category.

Major misconception s and facts about application of food grade in bakery plants.

Legend #1: Contamination by machinery lubricants with food and beverage during manufacturing doesn't happen.

Fact #1: It happens more often than we think. Most contamination is detected before the product leaves the plant - but some aren't.

Legend #2: I am pretty sure that the lubricants I use in my plant are all food grade.

Fact #2: Food grade lubricants are made from components approved by the U.S. Food and Drug Administration (FDA) for incidental contact with food. You can verify whether the lubricant is food grade or not by asking for a declaration of the formulation from the lubricant supplier, or by checking whether the product is H1 registered with a third party certifier such as NSF International.

Food-grade lubricants are readily available in the United States and a growing number of food and beverage manufacturers are using them. Any food or beverage processor not using food-grade lubricants is courting a huge risk. The FDA has set a "zero tolerance" for contamination by non-food grade lubricants and also governs the components that are allowed to make up a food grade lubricant. The US Department of Agriculture (USDA) formerly approved lubricants as H1 ("for incidental food contact") and published the list in what was commonly known as the "White Book." The USDA ceased this activity in 1998. NSF International has since taken over the "White Book" and now registers lubricants as H1 food grade. You can verify whether the lubricants in your plant are food grade by checking the list of NSF H1 certified non-food compounds on www.nsf.org

Legend #3: Food-grade lubricant performance is inferior to traditional lubricants. The lubricants don't meet the demands of my applications.

Fact # 3: Synthetic food grade lubricants are designed to meet a wide range of applications and generally outperform traditional food grade mineral oils.

Machinery used in food and beverage processing has many moving parts requiring lubricants to maintain reliable and efficient operation. Food and beverage contamination can occur from drips off chains, hydraulic hose failure, oil leaks from seals and gearboxes, or a release of compressed air containing an oily mist. Using traditional non-food grade industrial oils and greases is inappropriate in these settings.

Food-grade synthetic lubricants, such as Shell Cassida®, are odorless, tasteless and generally outperform established mineral oil-based lubricants. They are specially engineered for high performance remaining effective in the sub-zero cold of freezers and the high heat of ovens. Their increased oxidation and thermal stability, compared to a traditional mineral or white oil-based food grade lubricant, can extend equipment life and reduce downtime, which lowers maintenance costs.

As the FDA restricts the type and concentration of additives allowed to enhance food-grade lubricant performance, the critical performance factor lies in the lubricant's base oil itself. Synthetic base oil has superior technical characteristics over traditional white mineral oils.

Synthetic food-grade lubricants are designed for use in food and beverage manufacturing applications, improving lubrication properties and performance and offering excellent water resistance. Food-grade lubricants are harmless if accidentally consumed in quantities below the maximum FDA-prescribed level of 10 ppm (10 parts per million).

Legend #4: Food-grade lubricants cost more than mineral oil products.

Fact #4: Synthetic food-grade lubricants actually cost less in the long run, because they not only reduce overall maintenance costs, but also can reduce the risk of potential liabilities from using non-food grade lubricants.

Synthetics do cost more than traditional mineral oils, but the initial cost of the synthetic brings subsequent returns, against which a food grade mineral oil-based lubricant cannot compete. Further, damages that could arise from not using H1-approved food-grade lubricants are immeasurable.

According to the Japanese Institute of Plant Maintenance (JIPM), "up to 65% of mechanical equipment failures can be attributed to some form of lubrication deficiency."2 Lubrication failures lead directly to production losses, so a robust lubrication program plays an effective part in plant management.

Lubrication quality has a significant impact on equipment life. Field experience and case studies show that food-grade synthetics have a longer product life and need to be replaced less frequently in machinery. In many instances, results demonstrate up to four times more life with synthetic oils.

Legend #5: None of my equipment actually requires food-grade lubricants for food safety.

Fact #5: Food grade lubricants should be used wherever there is a chance of incidental contact with food or beverage products during manufacturing.

Lubricants used in manufacturing facilities can make their way into the food we eat. Oil and grease droplets can seep from bearings and conveyors, can seamers, bakery ovens and other critical points of operation.

Plant quality managers and maintenance managers should identify areas of potential lubricant contamination. Companies can assist by conducting a Lubrication Contamination Control Point (LCCP) survey, which forms part of the plant Food Safety Plan. For example, a Shell LCCP Survey is based on Hazard Analysis Critical Control Point (HACCP) principles and examines where the risks are in a plant, what they are and what can be done about reducing and managing them.

Food and beverage processing plants must prevent accidental lubricant contamination, which could potentially harm consumers and damage a company's brand and reputation. Synthetic food-grade lubricants can help minimize these risks, adding a buffer against contaminating our food supply.

Cartons are used as secondary packaging in bakeries .These are termed as corrugated paperboard boxes ( CBBS) in bakery lingo . These cartons are used for transporting biscuits , cakes and cookies to consumers through distribution channels . Cartons are the most economical  mode of packaging done for transportation and handling .These are easy to palletize and suitable to be packed in containers . Cartons with  1kg,2kg,3kg and 5kg  are popular in bakery industry as these are easy to handle and lift manually .

Box type
Regular slotted cartons
This is the most common carton design, and efficient for many applications. All flaps have the same length and the two outer flaps (normally the lengthwise flaps) are one-half the container's width, so that they meet at the center of the box when folded. There is very little manufacturing waste, usually making this type of box the most economical.
Half slotted cartons

Same as Regular Slotted Carton without one set of flaps. Normally used as a cover, an open storage container, a deep tray, or as a bottom part of a 2-piece box where a telescope top would serve as a box cover
Full telescope
The 2-piece box made from two scored and slotted trays.
Book fold

Dimension of corrugated box are given   L X W X H  . These are arrived upon by doing mock exercise with the products .Products can be arranged horizontally or vertically as per the  maximum number  of packets that can be arranged .So check your product dimensions and its arrangement in CBBS .
Colors

White Top (Klay) Liner - a two-ply sheet composed of one bleached and one unbleached layer. Terrace Paper Company uses a high quality grade of klay, thus very little kraft surface of the unbleached kraft layer shows through. White-top corrugated board can be ordered one-sided (only one linerboard is White Top, the other is Kraft) or two-sided (both linerboards are White Top).

Strength
Burst Test is a traditional form of measuring box strength (also known as Mullen Test). Burst Test is the force required to rupture board hydraulic pressure. This force is measured in pounds per square inch. Thus, a box’s burst strength of 200 test indicates that this box can withstand 200 lbs of hydraulic pressure per square inch. Burst strength relates to individual box’s ability to withstand internal or external forces and to contain contents during rough handling. Out of the two types of test board, Burst Test board is considered a stronger and better quality kind.
The Edge Crush Test (ECT) is another form of measuring box strength and it measures top-to-bottom compression strength of the finished box. Thus, it is usually measured by stacking weight on top of a carton until it crushes. This force is also measured in pounds per square inch. Thus, a box with a 44 ECT indicates that its board can withstand a force if 44 pounds per square inch before crushing. The higher the ECT number is, the stronger is the compression that box can withstand.
Compression strength may be important depending on the types of materials and filling capacity of the box. When a box is packed with heavy material and NOT filled all the way to the top, it is more likely to crush when other boxes are stacked.

Structure
Single Face - one medium is glued to one flat sheet of linerboard.
Single Wall - the medium is between two sheets of linerboard. Also known as Double Face.
Double Wall - three sheets of linerboard with two mediums in between.
Fluting
C-flute: the largest in size and most commonly used material. Offers superior stacking strength and is commonly used for shipping cartons.
B-flute: thinner than C-flute, provides good puncture resistance, commonly used for die-cut boxes and shipping cartons.
E-flute: lightweight, great printing surface, commonly used for die-cut boxes and retail packaging.
F-flute: very lightweight, easily folded, excellent printing surface. commonly used for retail packaging and small die-cut boxes.

Rice Bread Popular In Japan

Good news for people allergic  to  wheat  and  bakery products made up of wheat flour  and to those countries which  does not have wheat grown in their country .  Japanese  bakers have  developed  rice bread   which is gaining popularity  among   Japanese people .

TOKYO : Rice has always been a main staple in the Japanese diet, but the consumption of rice has been falling in recent years - hurting the rice industry.

Making bread with rice flour is gaining popularity in Japan.

Hisako Sato, a baker at KiNaRi, decided to try it out.

She said: "For Japanese, rice is something always there. If I can use rice to bake, I want to try using it."

Hisako uses organic rice from Akita in northern Japan, her hometown.

One drawback of rice bread is that rice flour is more expensive than wheat because of the higher grinding cost.

But now there is an alternative - making bread from the readily-available rice grain.

The manufacturer of one machine claims it is a world's first. Chie Ito, who works in the Marketing department at Sanyo Electric, said: "Most of our wheat is imported. We hope that more people will consume rice harvested in Japan in various ways. So we have decided to propose a new eating style using rice in bread."

One cafe uses the machine to make its popular rice bread. Its secret recipe consists of rice, sugar, a tinge of salt, dry yeast and shortening.

Its rice bread comes with toppings such as small fish jako and fried burdock roots.

One customer said: "It is nice to have such toppings. It can even be served with seasoned seaweed paste, and spicy cod roe."

For those who are allergic to wheat, it is believed that rice bread makes a great alternative.

According to Japan's Agriculture Ministry, the consumption of rice has halved in the last 50 years to about 59 kilogrammes per person a year. And the food sufficiency level has fallen from 76 per cent to 40 per cent.

Now, the government is counting on rice bread to rescue Japan's dwindling rice industry.

Types of Industrial Biscuit Ovens

Various  types of biscuit ovens  are used in biscuit industry  for production of   varieties of biscuit .  Selection  parameter  for   any biscuit  oven are capacity ( which covers length ,width  and speed ) , products , baking time  and type of fuel  .Normally in bakery parlance  ovens are defined as per  width and no of  baking zones .

Biscuit Oven , Industrial  Biscuit oven , Tunnel Oven , Direct fired oven , Indirect oven Biscuit ovens are mainly  classified  under  following  types

Direct gas fired

 The gas fired  oven is used  for those product  that require  great heating power . They can burn natural gas  or LPG . The gas  is mixed  with air  in a special  mixing pipe  based on  the Venturi tube  principle . In each zone  the heat at  top and bottom  can be  independently set by regulating  the two combustion  air fans which controls  the volume of gas  fed  to the  burners . A bar graph potentiometer  set by operator  can be  used to select the heat ratio between  top and bottom . Each zone is equipped with a suitable humidity  extraction system .


Indirect   radiating  cyclotherm oven

 The Indirect Gas / Diesel fired ovens  also known as  cyclotherm  oven - transfer heat  to the product   by radiation . Each zone consists of  set of tubes  at the top and bottom  of the baking  wire band  through which  the hot air  which has been previously heated  by burner flows .

At the end  of each baking  zone the hot gasses are collected  by a plenum and returned  by blowing  fan to the burner  where they  are heated  up again  to the working  temperature  and sent back  to the tube circuit . The heating  system  is there for  completely  independent  and the products  of combustion   does not  comes in contact with dough being baked . Each zone  has  extraction fan to remove humidity from  baking chambers .

Convection oven 
The convection  oven  is suitable  for baking delicate products  like cookies , wire cut  or sponge . Its baking chamber  is constituted  by a plenum  duct positioned  on the top and bottom  of the baking wire band  where hot air is  gently  blown out of  properly  designed  slats  and comes  in  contact  with the dough . The heat transfer  is mainly by convection . The convection  type of oven can be  direct  or indirect . In those cases  where the available fuel  is natural gas or lpg  and the reduction  of baking time is a necessity the direct convection  is the  correct choice .  In the  In direct   convection type of  oven  the  air is heated  up by passing through  a dedicated  heat exchanger  hence  baking  never comes into contact  with the dough .Humidity  is removed through extraction fans in each zone .

 

Hybrid  Oven

Hybrid ovens are those  ovens which have combination of any of the above types of ovens.  Sections are divided  into different type of heating  systems , depending upon  product and its baking  requirement .
  


Electric  Oven

Electric ovens  are  not so popular with  manufacturers due to low cost of lpg,cng or diesel as compared to  electricity . Oven  consist of electric heater s  which  en capsuled into radiating pipes  . These are then set  for set temperatures by thermostats .

Refrigeration and freezing equipments used in Bakery production

Cooling tunnels are provided to cool cakes , swiss rolls after baking and  after cooling products can easily be packed without any damage . Deep Freezer



Deep freezers are kept near  production line and are used to store small quantities of ingredients and raw material .for eg chocochjps , fruit cuts , additives , butter etc . It is some what similar to refrigerators





Milk chillers



Milk chillers are required to store milk in solution phase  for process requirement  where milk is required to sprayed . Milk solution are prepared and are transferred to milk chillers for storage . Direct ( Dx) expansion type milk chiller are more popular then open type . Cooling takes through plates around the jacketed storage tank . Temperatures are maintained between 6-4degc






Block cooler





Block coolers are required in wafer biscuit  production where pile of sandwich sheets filled with creams are cooled before  sheet cutting operation s. Temperatures are maintained below 15deg c .

During the 1970’s and 80’s, Tiger Oats and National Milling Co took over a number of independent bakeries to create “Albany Bakeries”. In 1983 Albany Germiston was completed, this was the biggest bakery in the country at that time and represented 20% of the baking industry in South Africa.


The Albany Brand has been around for approx 30 years. For many of these years the industry it competed in was regulated, which meant that: Each Bakery had their own allocated quota of products which they had to produce; punitive measures were in place if they under or over supplied; prices were fixed by the government; there was no differentiation, poor quality and no innovation in the market.


In 1991, the industry was de-regulated and the market became fiercely competitive with price being the main weapon used between competitors. This eroded the profitability within the industry and created a commodity market.


In 2000, Albany underwent some drastic changes in order to ensure the continuation of the brand. The key area of change was to reduce the number of bakeries around the country and install state of the art production equipment in order to launch the Albany Superior range.




This range offered superior quality which encompassed freshness, longer shelf life and whiter “white” bread. This innovation turned the market on its head and ensured the continued growth of the brand as well as the market.




In 2003/2004 the company once again brought innovation to the market by launching the Best of Both bread. The company understood that children loved white bread and wouldn’t eat brown or wholewheat bread, which parents wanted them to eat for the added health benefits (essentially the fibre levels).
